In CNC precision manufacturing, aluminum is a material of choice—lightweight, strong, and highly machinable. But when part geometries become too thin, too complex, or too fragile for conventional cutting tools, a different approach steps in: acid etching (also known as chemical etching or photochemical machining).

What Is Aluminum Acid Etching?

Aluminum acid etching is a subtractive manufacturing process that uses chemical solutions to dissolve unprotected areas of an aluminum sheet, leaving behind precise metal components. Unlike CNC machining, which uses rotating cutting tools to remove material, etching relies on carefully controlled chemical reactions—typically involving etchants like sodium hydroxide or nitric acid-based solutions.

The process follows a structured workflow:

  1. Cleaning: Aluminum sheets are cleaned to remove oils and oxides

  2. Photoresist Application: A light-sensitive mask is applied to protect selected areas

  3. Imaging: The pattern is exposed onto the photoresist using precision artwork

  4. Etching: Exposed aluminum is dissolved by the chemical etchant

  5. Stripping: Remaining photoresist is removed, revealing the finished part

Why Acid Etching Matters for Precision Aluminum Parts

Acid etching offers capabilities that CNC machining alone cannot match, particularly for thin, complex, or flat components:

  • Burr-Free Edges: Etching produces clean, stress-free edges without mechanical burrs—eliminating secondary deburring operations

  • Complex Geometry at No Extra Cost: A part with 5 features and a part with 500 features etch in the same time. CNC machining cost rises with feature count; etching cost is largely independent of complexity

  • No Heat-Affected Zones: Unlike laser cutting, chemical etching preserves the aluminum's original mechanical and thermal properties

  • Ultra-Thin Capabilities: Etching can handle aluminum thicknesses as low as 25μm—far thinner than what CNC can reliably machine

  • Precision Tolerances: Achievable tolerances typically range from ±10% of material thickness, with minimum tolerances down to ±0.01mm

The Challenge: Aluminum Is Reactive

Aluminum etching is not straightforward. Because aluminum is highly reactive, it requires carefully controlled chemistry to achieve consistent results. The etching reaction is exothermic—it releases heat, which can disrupt the photoresist and lead to rough, jagged edges if not properly managed. This is why experienced suppliers invest in dedicated etching lines with precise temperature and chemical controls.

In aerospace applications, optimizing chemical milling parameters—such as NaOH concentration, temperature, and dissolved aluminum content—can reduce surface roughness to as low as 29–30 micro-inches, achieving the lightweight, high-precision parts required for aircraft and spacecraft.

The choice between acid etching and CNC machining depends on the part's geometry and requirements:
